Electrostatic application is the part of powder coating that looks almost like magic the first time you see it. Dry powder is sprayed toward a part and instead of bouncing off or drifting away, it wraps around and clings to the surface, including areas the spray gun is not pointed directly at. There is no magic involved. It is straightforward physics, and understanding it actually helps you get better coating results.

The Basic Principle

Powder coating particles are given an electrical charge as they leave the spray gun. The part being coated is electrically grounded. Opposite charges attract, so the charged powder particles are drawn toward the grounded metal surface and held there by that electrostatic attraction until the part goes into the oven and the powder melts and fuses into a continuous film.

This single principle explains almost everything about how powder coating behaves during application, including why it wraps around edges, why thick film builds are achievable in one pass, and why certain part shapes are harder to coat evenly than others.

The part must be properly grounded for this to work. A poorly grounded part, or one resting on an insulating surface like a wooden pallet without a grounding strap, will not hold the charge differential and coating efficiency drops sharply.

The Two Charging Methods

There are two distinct technologies used to charge the powder, and they behave differently enough that the choice matters for certain applications.

Corona guns are more common because they charge powder more efficiently and work well across a wide range of part geometries. Tribo guns are slower to charge powder and require careful gun maintenance since the charging relies entirely on a clean, well-conditioned barrel surface, but they avoid a specific problem that corona guns run into on complex parts.

The Faraday Cage Effect

This is the most important practical limitation of electrostatic application, and it explains a defect pattern almost everyone in the industry has seen: thin or missing coating inside deep recesses, inside corners, and tight channels, even when the flat surfaces around them are perfectly coated.

The electrostatic field follows the path of least resistance, which means it concentrates around the points and edges of a part rather than penetrating into recesses. Charged powder particles are drawn toward those high-field areas first, and the deeper into a recess you go, the weaker the field becomes. The result is that recesses can end up with very little coating even though the gun was aimed directly at them.

This is why tribo charging guns exist as a practical alternative for certain jobs. Because tribo-charged powder relies on friction rather than a high-voltage field, it is less affected by the Faraday cage effect and can achieve better penetration into recessed areas. It is also why experienced operators will often manually adjust gun angle, reduce voltage, or make a second targeted pass specifically aimed into recesses rather than relying on the main spray pattern to reach them.

The Application Process Step by Step

Part Grounding

The part is hung on a grounded conveyor hook or rack. Hooks must be kept clean of powder buildup, since accumulated powder on the hook acts as an insulator and breaks the ground connection.

Powder Feed

Powder is drawn from a fluidised hopper using compressed air and fed through a hose to the spray gun. Air pressure and powder flow rate are set based on part size and gun type.

Charging

As powder exits the gun nozzle, it passes through the charging zone, either the corona electrode or the tribo barrel, and picks up an electrical charge.

Deposition

The charged powder cloud is drawn toward the grounded part by electrostatic attraction. Particles that miss the part remain in the booth air and are captured by the recovery system.

Adhesion Before Cure

The electrostatic charge holds the powder in place on the part surface even before curing. This is what allows parts to be moved from the booth to the oven without the powder falling off.

Cure

In the oven, heat melts the powder and triggers the cross-linking reaction. The electrostatic charge has done its job by this point, the bond from here on is chemical, not electrical.

Why Film Build Control Comes Down to Gun Settings

Two main variables control how much powder deposits on a part: the kilovoltage of the charge and the powder flow rate at the gun. Higher voltage charges more powder per particle, generally increasing deposition rate and film build, but it also increases the Faraday cage effect and can cause back-ionisation, where the deposited powder layer itself becomes charged enough to repel further powder, creating a self-limiting film thickness and sometimes visible defects like pinholing from trapped air discharge.

Lower voltage settings are generally used for complex geometries and recessed areas specifically to reduce the Faraday cage effect, accepting a slower deposition rate in exchange for better penetration. This is a real trade-off that experienced operators manage on a part-by-part basis rather than running every job at the same settings.

Factory Story

We had a batch of perforated steel panels, the kind used in equipment housings with ventilation slots, where the customer kept seeing thin coating right at the edges of each slot. The flat panel surface was coating perfectly. We tried slowing the conveyor and adding a second pass at the same gun settings and the slot edges barely improved. What actually fixed it was dropping the corona voltage from our standard setting and adding a dedicated tribo gun pass specifically angled into the slots before the main corona pass ran. The lower-field tribo charge got powder into the recessed slot edges that the corona gun's electrostatic field was skipping past entirely. It took some trial runs to land on the right sequence, but once we had it, every batch of that part has come through clean since.
