The question we get more than almost any other from buyers and project managers is some version of: how long will this last? And the honest answer is that it depends on things that are decided before the coating is even applied. Get those right and outdoor powder coating holds up for fifteen to twenty years without anything more than a wash. Get them wrong and you can be looking at visible degradation in three.

What the Environment Actually Does to a Coating

Three things degrade an outdoor coating over time: UV radiation, moisture cycling, and airborne contamination. They do not work equally. UV is the dominant driver of colour and gloss loss. Moisture, especially when it finds a weak point in the coating, drives adhesion failure and corrosion. Contamination, whether salt, industrial fallout, or traffic film, accelerates both.

Understanding which of these is most severe in your environment is what determines the right coating specification. A gate in a sheltered garden in the UK midlands faces a very different challenge to a railing on a seafront promenade in Chennai. The same coating on both parts will give you very different service lives.

Realistic Lifespans by Environment

15 to 20 years

Temperate inland (UK, northern Europe)

Moderate UV, low salt loading, wet winters. Pure polyester with zinc phosphate pre-treatment on steel, or Qualicoat Class 1 on aluminium. Minimal maintenance beyond annual washing.

10 to 15 years

Coastal UK and northern Europe

Same UV, higher salt deposition. Qualicoat Seaside-approved polyester on aluminium. Steel needs higher film build and more frequent inspection at edges and fixings.

10 to 15 years

Tropical inland (India, Southeast Asia)

High UV, high humidity, monsoon cycling. Pure polyester minimum. Super-durable polyester worth considering on anything that needs to look good past year ten.

6 to 12 years

Coastal tropical (Mumbai, Chennai coast)

The hardest environment for coatings. High UV, high salt, high humidity year-round. Super-durable polyester, higher film build, Seaside-rated products, and inspection every two years.

8 to 12 years

High UV dry (Middle East, Mediterranean)

UV intensity is the dominant factor here. Qualicoat Class 2 super-durable is effectively mandatory for anything that needs to hold colour past year eight. Class 1 will chalk visibly before then.

20 to 30 years

Sheltered or semi-outdoor

Canopied areas, covered walkways, internal courtyards. UV exposure is partial. Pure polyester will significantly outlast these estimates. Failure here is almost always mechanical rather than chemical.

How a Coating Degrades Over Time

The sequence is predictable. It does not happen all at once. Understanding the stages helps you decide when to act and when the coating still has useful life left in it.

Stage 1

Years 1 to 5

No visible change on a correctly specified coating. A spectrophotometer measuring colour delta-E values may show movement of 0.5 to 1.0, well below the threshold of visual detection. The coating is doing its job and giving nothing away.

Stage 2

Years 5 to 10

Gradual gloss reduction becomes detectable on close inspection. On hybrid epoxy polyester coatings in UV-exposed locations, chalking starts here. Colour shift is visible on dark or saturated colours when compared to a new sample. Still fully protective.

Stage 3

Years 10 to 18

Significant gloss loss, visible colour fading on anything less than Class 2 polyester in demanding environments. Micro-cracking can begin on high thermal cycling areas. Edge corrosion may initiate if film build was marginal or pre-treatment incomplete. Still protective in most areas but starting to show age.

Stage 4

End of service

Delamination, blistering, or peeling. The coating no longer provides corrosion protection. At this point a full strip and recoat is the only proper remediation. Touch-up of individual areas becomes a short-term fix at best.

The Factors That Shorten Outdoor Life

Inadequate pre-treatment	Very high	No conversion coating means no durable bond. Failure begins at edges and fixing points and spreads inward over 1 to 3 years.
Low film build at edges	High	Edges below 40 microns corrode first. This is where you see the rust streaks that look like the whole coating has failed when the flat surfaces are still fine.
Salt deposition (coastal)	High	Chloride ions are highly aggressive to the steel-coating interface. Any pinhole or micro-crack becomes a corrosion initiation site.
Mechanical damage (scratches, impacts)	Medium	Bare metal exposed by scratching will corrode. On well pre-treated steel, corrosion creep from a scratch is slow. On poorly prepared steel it spreads quickly.
Polluted urban atmosphere	Medium	Acidic deposits from traffic and industrial emissions attack the coating surface over years. Washing twice a year removes most of this before it causes damage.
No maintenance washing	Low to medium	Accumulated contamination on the surface accelerates surface degradation. Annual washing with mild detergent extends life noticeably.

The single most common reason we see outdoor powder coating fail early is not the environment and not the powder. It is the wrong chemistry being specified for an outdoor application. If your coater has not asked you whether the parts are going outdoors, that is a conversation worth starting before the job runs.

What You Can Do to Extend Outdoor Life

You cannot change the environment the coating lives in. But you can control what goes into it before installation.

Specify pure polyester for any outdoor application without exception. This is not optional in UV-exposed conditions.
Ask about pre-treatment specifically. Zinc phosphate plus DI water final rinse on steel. Chromate-free conversion coating on aluminium. If the coater cannot confirm both, the durability figures above do not apply.
Request a minimum film build of 70 microns on steel, with 50 microns at edges. This matters more in aggressive environments where thin areas corrode first.
Wash the finished installation annually. A simple wash with a pH-neutral detergent removes salt and pollutant accumulation before it starts causing damage. It takes twenty minutes and adds years.
Inspect fixings and edges every two years in coastal environments. These are where failures start. Catching early corrosion at an edge before it spreads saves a full recoat.

Factory Story

A client brought in a batch of steel gate frames for recoating. The original coating had been done elsewhere and had lasted about two years before it started looking bad. When we stripped the parts back, the steel underneath the flat faces was in near-perfect condition. The corrosion was almost entirely at the welded corners and along the bottom rail where water sat. What that told us was that the original pre-treatment had been reasonable, but the film build on the corners and edges had been inadequate. The coating had protected the easy surfaces and given up at the hard ones. We recoated with a targeted edge pass first, then a full coat, and hit 65 microns minimum across all edges. That is now the standard we hold ourselves to on any outdoor gate or railing job.
